I use an autodarkening helmet. I have two and it happens with both helmets. When the flare happens I can see bright yellow light from my peripheral vision from under my chin. ie the light is real not a failure of the helmet. If you need to find an existing hole, you chuck a dial test indicator in the Jacobs chuck. Move the tables until the needle on the indicator doesn't move when you spin the chuck. (By hand only!)

The microstructure of annealed 300 series stainless is Austenitic. This is non magnetic.
Cold rolling Stainless forms some amount of Martensite. This microstructure is magnetic.
Heating and quenching is another way of forming Martensite. There can be a bit of that going on in a weld puddle.

Both.
I drilled holes through the tube and did plug welds
Then I welded around the end of the tube.
I used a total of 8 plug welds on each end.

One thing about Stainless Steel. It work hardens like a sombich. Low speed and good pressure with lube is the ticket. If the teeth skate on the surface it will harden up . Same goes for a drill bit. Bed frames are not mild steel. I do not know the exact alloy or carbon content but they are MUUUUCH harder than run of the mill hot rolled angle iron. Perhaps this explains your experience.

I would make some spacers to fit between the two bearings. Use 5/8 od 1/16 wall tubing. Open the id so the bolt fits thru. Press the bearings in with the spacer between the inner rings. Now you can install the 1/2 inch bolt and tighten the daylights out of it and it won't put any undue stress on the...

Drill a hole in the floor, clamp the parts together and fill the hole with weld. It is called a rosette weld and it will look similar to a spot weld and will be as strong or stronger. I used this technique while replacing rusted panels on a 69 Mustang.

I have cut Aluminum with a Carbide wood blade in my worm drive circular saw. Noisy as all get out but a nice cut and no dangerous grabbing.
Aluminum feeds are not far away from wood, so I say if it works keep doing it.
