It doesn't sound like this is your problem, BUT if you mix incorrect filler with your work piece, it will make these sounds too but usually it's violent and kinda scary. Ultrasonic plastic welding is pretty neat! I saw that a while back. They're responsible for those PITA packages like the ones they put knives in that requires a knife, some wit, and possibly some gauze to open. Also that's how your tooth paste tube is pressed at the end.

You might regret that Craigslist deal but depending on the wire gauge and length it could be a great deal. Romex is sold by a wire number +1 for ground. You should mention the machine seems to require 100A for max output. It'd also help to say your Amp capacity at your main breaker. Last thing... You could also just try pure Acetone but again you'll be pulling it apart and cleaning it up. Then just get both sides wet with Acetone, slap em together and bolt them down quick. If it's low pitch with a hint of bass, or sometimes a hiss, but fast to get an Arc, then all is well. If you got this far and Arc is erratic, check tungsten/gas.
