I have Tig welded several cast aluminum (I know this is steel but) small engine cases. They are very porous like your project
I heat and clean with acid then heat and clean till they stop making oily smudge then weld them with the tig. Thats the only way I have been able to get them to weld nice.

I had a similar problem with my Sq Wave 175 turned out to be a bad regulator the pin on the diaphragm had worn so it wouldn't push the valve open all the way. When you would start a weld it would have enough pressure to give you a nice hiss but it would taper of pretty quickly. I replaced the regula...

I love doing Buckets lol I've found that shop air and lots of pounding on the plates with a good Hammer helps but it needs to be dry If not it just makes more mud. in the wet case I will usually warm up the repair area first with the old Rosebud then the air and BFH ( BIG FAT HAMMER ) Hope it helps

I have come to believe my legs get mad at me for standing to long because when I am standing tig welding just getting everything right where I want them my right leg will push down on that damn peddle and blam I get a nice arc flash from about 8 inches away. :shock:

That's basically What I did a little forward of the puddle then back to weld that spot. And Amps well I could use a few more I was maxed out on my Squarewave 175 when I can afford to do so my next investment will be a welder with more leg room and horsepower.

I have tig welded a lot of cast using Ni-rod It's very expensive but if you are careful with your preheat post heat and peaning it will hold and last. the last job I did was a ford 8N axle housing that was broken in half. lots of time and patients and a happy customer.
