Are you maybe referring to Norton's beartex lineup? Pretty sure it's beartex at least. I got a blue wheel at a trade show years back. I bought one and definitely don't regret it. It's wide base goes behind he radius of tubing and even lots of pipe I've found.

If you can justify the extra money it's definitely a nice square/45 layout tool

Well that makes some more sense why it looked pretty new.

I love those jobs when the customer doesn't want to to give you the whole story then when it s all done you finally get it out of them what happened.

That makes sense to me. Just weird how it only happens at the start before filler is added. Once I get filler in there it seems to disappear and not poke it's ugly head back up. Well I feel like I am making some progress. This unit is a hydraulic oil cooler that the core was damaged in during a accident on the highway. Could always cut a slug with a holesaw and weld that down over top of the circle should be less chance of blow through that way. More than likely though can just weld over it by starting a bead outside and work it in. I've only ever used 4043 on cast and never had a problem not sure how any other ro...

How thick is the casting roughly?

Something similar happened to me with aluminium tig. Some days I could lay a great bead. Some days it would just turn south real quick. My old PT185 I was running had a done block connecter. Get a Green ScotchBite pad and wipe yuor filler down with it, then follow with Acetone. I think that will help clean up your weld pool some and reduce the soot around the edge. But I still suspect your arc length is a bit long and that is causing a lot of the edge soot. No doubt oil-soaked aluminum...

an intercooler will have engine oil soaked into it. the black looks typical of contamination of the metal. either cook it out and/or do a quick pass on it to get the cleaning action clean it up a bit before you weld. Black edges of your ally weld points to a long arc, insufficient gas coverage, or contamination on the tungsten. What cup size? Gas lens or collet body? Togga, Funny you should mention the foot pedal. Sometimes, I'll stomp on the pedal and nothing will happen. Once I jiggle it a little bit, the welder gets going. No doubt the issue was with your older unit, but not to say it can’t be repaired. I bet that Dynasty 400 is pretty dang nice by comparisons! Yeah I agree, I never say anything is unrepairable it's always just a matter of time and money and how much of either or. And yes definately is a niiice unit....
