Would you mind measuring the stickout the next time, plus cup size? I normally set it about 5mm (1/5") for a #6 gas lens.

I'm still really not sure what the answer is with fillet and lap joints for aluminium for the less experienced & I've had my fair share of trouble with square tube fillets as well. I think it's very common for newcomers to not have too much trouble learning to put stringers on flat plate and end...

Yes I believe you are on the right track. Your torch setup would be a "power cable" where the gas feed as well as the current to light up the tungsten runs through the one cable. The 2 pin aviation socket you have taken a picture of is just the on/off switch for the current. If you google ...

AC frequency adjustable vs just sharpened tungsten

Hi, My machine is the cheaper style fixed frequency at 60hz. I've seen increasing the hz to around 120 makes the arc much more focused and easier to run tidy fillets vs lower frequencies where the toes melt faster than the root. Obviously not an option for me. One suggestion for getting around this ...

Far out that's perfect thanks for the responses guys.

I will set up for drills as you said and yeah I was using 1/16" 4043 filler so I will try a size up. Tungsten is 3/32 blue tip.
