Is it a magnesium or aluminum casting? Best way to check is to use vinegar. Magnesium will react when in contact with vinegar and aluminum won't. It depends what kind of stainless you are working with. You need to know that. If its 304 you can use 308 if its 316 you need to use 316l. And make sure to purge it and no undercut. All the medical stuff I have done has been with 316.

It depends on what you are trying to achieve. I have never used aluminum bronze on AC but I have silcon bronze on DC and it works great. A good way to tell if your a using 5356 or other 5000 or 6000 series rods and not 4043 or other 4000 series rods is a drop test. That's awesome who cares what it looks, as long as it works. Ya it sucks doing a roll cage in the with a foot pedal. A torch mounted control works a lot better even they feel really weird if aren't used to it.

For mild steel you are fine sand blasting it, just wipe it down good after. If this was for critical application, I would not recommend this but for normal stuff you are fine. Another thing you can do is to put a small preheat on the material. Most alloys of aluminum will alloow a preheat of around 200 to 250, becareful cause some alloys you can't preheat. Wow. That is terrible. This weld I am doing is not a open root pipe weld. It is a fillet. Its a 7 inch thick by 40 inch flange and then I weld in a 24 in hub to the flange. But that does make me feel better. I remember you posting that picture a while ago.
