Thanks for the further responses.
I have not been able to get back to the aluminium stuff just yet as some delicate SS stuff needed to be done.
I must say that I love SS as much as I hate ally. Or perhaps SS just loves me.

Excellent tips thanks.
I'll try straightening up the angle and shortening up the stick out.
i am guilty of laying the torch over a fair way to see whats going on under the cup.

G'day all... Have been trying to corner joint weld some thin (1mm) aluminium panels together to repair cracks on the folds. Found some telescoping RHS in a one steel catalogue. stated as being 35x35 to suit the 40x40 2.5 wall stuff with zero tolerance.

Hey, Sorry, RHS is our term in Australia . Stands for rolled hollow section. That chart will give you exacting sizes, providing you follow the wall thickness as well, with a minimum of fuss. Mick Ha. It's not frequency, there's no freq adjustment on transformer machines AFAIK. It's voltage for the HF arc. A good way to tell if your a using 5356 or other 5000 or 6000 series rods and not 4043 or other 4000 series rods is a drop test. What kind of machine are you using? I weld a lot of anodized. I use balanced welding on AC, pulsed at high amperage. It will float the anodized to the surface of the weld. Re the ally... I do the same thing with the ally I think is anodised. Its only about 3mm so I maintain the heat with about 80 amps, then pulse via the pedal to 150 for about half a second to sort of push the puddle along.
