Yes, they are spot welded. If you zoom in you can see the darker spots.
Laser cutting would had been a lot easier but this was just a fun weekend project at a Metalmeet in Norway.

The Thermal Arc/Esab Fabricator 186 is a good choice too. About 1700 for a complete package includes pedal.

No too bad, just need more time to maintain consistent speed.
When welding long flat surfaces I use a small piece of fire blanket that I fold to about 4 layers. Rest your palm at it and you won't get burned and it helps you slide along easier.

If you're looking at machines in the UK that has a little more to offer than just being cheap I would suggest RTech, Parweld and Jasic. All China made but spoken good about. Honestly, it looks like you're welding DC.
Also, such small piece will heat saturate quickly so you need to back off the current a lot when it start melting.

Even if it's not soaked in oil you will get bubbles in your weld. Cast aluminium has always a degree of porosity. Some of it will go thru your weld and some will be trapped inside your bead, that's the nature of it.

This has most likely nothing to do with the water cooler. The thermal sensors monitor temperature on the boards and/or transformer. But, you need a bottle of pure Argon Don't know anything about your machine but the hardest part is to get the wire to feed smoothly if the machine isn't built for aluminium.
