Pretty much Daniel. They have different designations. Just make sure its solid wire and not flux core! E-electrode R-rod 70-tensile strength in kpsi S#-silicone/additional metal content haha, I wonder what would happen if you used flux core wire? I'm kind of tempted to try it just to see what kind ...

You can straighten by putting in a drill and clamping the other end in a vise and twist it, or hold it with vise grips. Don't know if this will help but I find using slightly smaller filler rod than the wall thickness helps with using less amps and less heat for a smaller and sometimes more aesthetic bead. holy cow, yes, this is quite informative!

I've only been dabbling with aluminum, only running beads on flat metal, haven't tried joints yet. I will definitely remember this thread when it comes time to tack welding aluminum joints.

I guess anti-seize is ok to get real hot? No bad fumes? I don't have a fume extractor, I just make sure there's no paint, zinc, or any other coatings on the metal.

I'll definitely keep that in mind if/when I ever put some nuts welded into thicker metal where the heat is alot higher.

I'd suggest keeping a tap or two in the thread size handy. Sometimes the weld will distort the nuts enough to make them difficult to thread your feet into, so it's nice to be able to chase the threads after a test fit, if needed. Steve S Indeed, I do that! Ok, so I did have some tubing and a square nut that were already the correct size (but not the size tubing I normally use). So, I did a test, and I think this will work out fine! I let the nut stick out from the tubing maybe 3/16", and just melted them together, no filler. Not sure if using fil...

mcmaster is the first place I looked. The only square nuts they sell that are 7/8" wide, are made out of fiberglass, not steel.

Yea, I've seen ones like that, meant for suspension links. But they are usually to large, and solid (expensive). I've not found any that fit inside a 1" square tubing.

just curious, when you want to cut one of these T joints open to look at the welds, what's the best way to go about it? cut it right down the middle (down the T) and then just keep cutting each piece in 1/2 until you're satisfied that it looks good?

I'm starting to organize my garage a bit more, and one thing I'd like to do is have some useful charts and print outs that I can refer to. For example, like this one below, converts from fractions to decimals and millimeters. I wish this chart had gauges on it as well, but I'm sure I can find others...
