It's pretty common practice to weld fittings on aluminum oil pans and valve covers for oil recovery for the dry sump. Never had one break or crack smashed the hell out of couple on oil pan when motor came loose flipping.

Glad it worked out for you. Yeah the Polaris castings are pretty nice to weld on. I don't hardly ever use pulse functions on my machine. If I do use it, it's typically on stainless steel.

I seriously doubt you will ever get good results trying to weld aluminum on a.c. with it. The biggest reason I see is getting a true square sine wave. No need to braze it in or use filler. Just use the rod itself like filler. puddle the base metal shove your 1/16 rod in puddle like using it as filler. Leave rod in puddle as you taper out. Then trim rod to desired length.

Practice Welding aluminium cans together. Is great practice and material is easily found. Things go south on a can real quick so after you weld a few together it will make that cover seam like you are welding .125 instead of .040

There is no one quick answer for the flow for every need you might encouter with this. I fillet weld and outside corner will not get same coverage at same flow rate. I uses this lens with the pyrex and alumina cup. My flow rates can range from 12 to 25 depending on stick out and joint configuration....

If you have a lot of spatter on the screen it is impossible to get it out, but you can remove a couple of screens before you notice any major change in shielding.
