At the risk of thread drift; it sure was fun watching Mr. " I can weld as good as you" (my boss) mild steel with the machine set for Alum. :lol: I said nothing.

Totally doable. You're on the right track. Just try to get it as clean as you can inside and out. Inside is nearly impossible. The paint is your biggest issue; get's into every small crevass. Many boats are made with 5000 series Alu.

Boats are dirty as Sin; mud, gas, oil, paint, you name it it's on there. You are right it is weldable, but to get it clean enough will be the trick. If it were me, I'd say turn your gas down to about 15, amps up to 125, balance to 60-70% penetration, but I'm no expert.

There is a small Oring on the back cap that tightens the Collet; I've had that suck o2 at that point. Caused all kinds of grief.

Same here. At 150+ splitting on the 3/32, but as long as I'm under 150 amps I can weld all day. Got some 1/8 in. but haven't used them yet. I don't get to weld every day and when I do it aint pretty. I used to have this problem ALL the time. When I found out that stick out was to short and arc length tightened up, things went as they should.
