You may well be getting a different gas coverage when you are doing the other joint types.
Can you organise some “dams” from aluminum foil to help contsin the argon?
What are you “aiming” the arc at?

I actually have enough large heatsink extrusion to make a tank, also have 120mm fans as well but it I expect, the pump that is the bulk of the noise of a cooler.

Hi to all In my contemplating making a collet it seems that people either go for a Procon pump or a Shurflo pump. I don't want to end up making a cooler that is noisier than my Miller DX200 welder. how about plug welding the sheet to the tube?
Or how about laying a bead on the sheet, flatten the top of the bead slightly and then place the tube onto it? That should give you a bit more space to weld into.

You can also have a go at straightening it by running a bead on the back. Don't add any filler just apply heat. Similar process to what Jody used to demonstrate in a video on straightening a shaft.
Used to be done by heating with an oxy acetylene torch
