My guess...if welded correctly, IMHO, the outside corner would be the strongest part of the joint as it would be mostlikely a full penetration weld if it melted all the way to the inside....regardless it is a groove weld vs a fillet weld if I'm picturing your joint correctly.

So to fix the blow out in the first pic...are you drilling back through that spot and then filling it back in with the Tig once everything has cooled off to see if the outgassing quits giving you trouble closing the hole? Grind, bur all that porosity out and feather. Simply drilling isn't going to ...

There are lots of those things built using either mig(solid) or fluxcore wire. As for being brittle, no worries with welding mild steel, it is very forgiving.

To me it looks like your voltage may be too high due to the pot marks(gas tracks) on the cap. But the overlap is probably travel speed is a bit slow for the small wire and it's piling up and rolling over. Hard to tell from the pic, but how wide is the cap on that top pass that is starting to overlap?

The lug is 2" thick and it required a 5/8" bevel with little to no weld sticking out past the plate. Nice job stacking those stringers, keeping it flush with the plate. You mentioned a 5/8" bevel, so is this partial pen joint also welded on the other side of the lifting lug the same ...

Do you plan on using this on AWS D1.1 work? The reason I ask is that FCAW using CC is not prequalified....just didn't want you to get out on a job and have the welding inspector give you a hard time about it and you not be aware of it.

There really wasn't any joint prep I was just screwing around on break with some scrap trying to relearn myself this whole TIG thing and I was also pumping the pedal for the hell of it looks like I failed lol I'll try again. I have a small 220 amp TIG welder with AC/DC GTAW at home and I piddle with it as needed on home repairs and also while working on a 70 Camaro... Does anyone know of a SMAW electrode holder that can be used with this inexpensive equipment?...and will that lil inverter style machine have enough umph...
