The DC / AC switching rate is 0.6Hz, and the DC is EN. Gas is pure Argon. I may have found the problem, or at least part if it. I have lengthened the post gas time to 15 seconds. I've been using mixed arc for welding Aluminum for a while, and weld wise all is good. I run 200 ish amps DC, 60% of the time, AC at 60% of that current. The AC is 250Hz, square wave, 62.5% EN. I am welding thin to thick, say 1" to 1/8", and get deep penetration and narrow welds. The probl...

Cheap grinder, juggled the disks and washers, works perfectly, the edge has enough diamonds to cut / notch the tungsten. I grind to shape using the (90 deg to the tungsten) rest, and finish with the tungsten held near vertical.

I tried that today, welded two small bars together, heated until just blue then let it air cool. Quite tough, but did break at the same place, perhaps 1mm outside the weld.

Problem with gauge plate
I needed to tig a tube of silver steel to the same thickness (5mm) of gauge plate. Everything, and there wasn't much, said to use 312 filler rod, and keep the heat down. Did that and after two weeks of fairly hard use the gauge plate cracked 0.5mm from the weld. I'm guessing this happened at the edg...

Two other real "gotchas"
Quick Setup gets access to all sorts of useful things.
AC balance setting drives you nuts. The scale is from 50-75% negative, but shows as 0 to -50. So 0 is 50%, the default of -25 is 62.5%. Sigh.

My Gen III headgear off the Infinity arrived today. $29 and change from Amazon. Fits right onto the Elite helmet, and after only an hour today I like it. The only difference is the bigger "back of head" pad, but it does make a difference, to me anyway.

I did have a Miller 9400 series, but found it heavy, caused neck strain. Swapped for a digital Elite.

These "weights" come in various sizes, 4lb seems about right. Cheap, but very hard to drill, 30 seconds with Tig torch on DC solves that.

4043 filler works better for me than 5653, 4043 dissolves into the base metal, 5653 sits on top. Never heard of this. Is this only for certain base metals? Last post down this thread. Jim, The link between the two parts is essential. I made a third hand, 6lb hammer head, drill and tap for 3 long 1/4 inch bolts, bend bolts, tip with bronze or copper. Jody uses one at times. I also tack the two parts. Try spacing the two parts slightly, perhaps 1/16". The weld then flows into ...

I had the same problem, and it's getting better, hopefully while there is still aluminium on the planet. I run 250 Hz, square wave with a sharp E3 tungsten. Balance around 62.5. At that balance the electrode stays sharp. I got some training as my welds were too big, turned out I was not using enough...
