I had a similar case and i had the same problem there was no way to make it decent .
So i switched to oxygen flame with traditional bronze and flux .With adequate heat the result
was a lot better. It was more soothe and fluid with better adhesion to basic metal seems that in aged metal no matter the cleanness
tig bronze does not work well . In my case I tried anything possible and I abandon the process after I freaked with the result ...

Just wanted to update everyone. I ran my repaired pulley for about 6 hours now and so far so good. Planed several thousand bdft of lumber with it. Not gonna lie, I was pleasantly surprised it held together. Still plan to stay out of the plane of rotation as much as possible!
