kym
also a saber saw (jig saw} works great but you
really need to clamp the aluminum down well.
i have cut plenty using a straight edge or pattern
with a jug saw.
be creative with your tools.

I'm with you there.

Before I purchased my band saws, I would often cut aluminium plate by setting my jig saw upside down in my bench vice and using it as a sort of improvised scroll saw. Works surprisingly well!

I'm curious how thin a project like this can be made from stainless steel while still retaining a polished unpainted/unfilled finish? For instance, .040" (1mm) or thinner? Assuming it gets welded along the center line and tunnel seams, at what thinness is warping unmanageable? Delorean made an entire car body out of brushed stainless.
